Description
(a)5〜300の範囲のSiO2のAl2O3に対するモル比を有するゼオライト供給源材料と、随意的に10×10-7/℃を超える熱膨張率を有する二次相供給源材料と、結合剤と、1〜85%の上乗せ添加する孔隙形成剤とを含む混合物を形成し、
(b)前記混合物を押出成形してセル体を形成し、
(c)前記セル体を加熱してゼオライト系ハニカム体を生成する、
各工程を有してなる方法を対象とする。一部の実施の形態では、本方法は、
最初に、主要相ゼオライト成分の供給源材料と、随意的に二次相材料とを含むバッチスラリー混合物を提供し、
前記スラリー混合物を噴霧乾燥して、さらに均一な粒径分布(本明細書では「粒径」とは凝集体の大きさのことをいう)を有する、一般に均一な大きさの噴霧乾燥した凝集体を形成し、
前記噴霧乾燥した凝集体からバッチ押出成形混合物を形成し、
前記バッチ押出成形混合物を押出成形してセル体を形成し、
前記セル体を加熱してゼオライト系ハニカム体を形成する、
各工程を有してなる。
[孔隙形成剤重量/(主要相材料重量 +二次相材料重量+結合剤重量)]×100
に従って、主要相材料、二次相材料および結合剤の合計重量に対し(加熱したままの収量に基づいて)、上乗せ添加として計算される。
表1に記載するスラリー組成物を形成することによってゼオライトの凝集体を調製した。バッチ1および2のスラリーに随意的な焼成を行い、表2に記載する最終的な組成および特性を有する凝集体を形成し、ここで、粒径とは凝集体の大きさのことをいう。パーセンテージはすべて、組成物の全質量に基づく質量%である。
実施例1のゼオライト系の凝集体バッチから押出成形されたゼオライト系ハニカム体を調製し、表3に記載の押出成形バッチ組成物を形成した。パーセンテージはすべて、質量%である。レオロジー調節のため、必要に応じて、押出成形バッチ配合物に多少の水を加えてもよい。得られた押出成形バッチ組成物を、約31セル/平方センチメートル(約200セル/平方インチ)および約0.4mm(約16ミル)の壁厚を有するハニカムセル体へと押出成形した。
熱膨張特性を試験するため、さらなるゼオライト系の本体を調製した。押出成形バッチ配合を下記表5に示す。孔隙率データは上述のように決定した。膨張計を用いて、25〜800℃(℃-1単位で表す)の平均熱膨張率(CTE)を測定した。数値は、バッチ組成物の全質量に基づいて、質量パーセントで提供する。押出成形のレオロジー調節のため、必要に応じて多少の水を加えて差し支えない。バッチからハニカム体を押出成形し、本体を乾燥し、次いで約850℃で3時間焼成した。
Claims (7)
- 壁マトリクスを備えたゼオライト系ハニカム体であって、該壁マトリクスが、
5〜300の範囲のSiO2のAl2O3に対するモル比を有し、かつFe+2、Cu+2、W+2、Co+2、Mn+2、Zr+1、Mo+2、Ni+2、La+2およびCe+2からなる群より選択される1つ以上のカチオンを含有するゼオライトからなる、壁全体に均質に分散した主要相材料、および
25℃〜800℃の温度範囲にわたって10×10-7/℃より大きい熱膨張率を有する、壁全体に均質に分散した二次相材料、から構成され、
前記主要相材料が、該ゼオライト系ハニカム体の20〜80重量%を構成し、
前記壁が、25%以上の孔隙率、およびHg圧入で測定して1.0μm以上のメジアン孔隙径を示す、
ゼオライト系ハニカム体。 - 前記壁が30〜70%の孔隙率を示すことを特徴とする請求項1記載のゼオライト系ハニカム体。
- 前記メジアン孔隙径が1〜25μmであることを特徴とする請求項1記載のゼオライト系ハニカム体。
- 前記ゼオライトが、ZSM−5、β−ゼオライト、モルデン沸石、Υ−ゼオライト、超安定化Υ−ゼオライト、リン酸アルミニウムゼオライト、およびそれらの混合物からなる群より選択されることを特徴とする請求項1記載のゼオライト系ハニカム体。
- ゼオライト系ハニカム体の製造方法であって、
5〜300の範囲のSiO2のAl2O3に対するモル比を有するゼオライトからなる主要相材料と、10×10-7/℃よりも大きい熱膨張率を有する二次相材料と、永久結合剤と、1〜80重量%上乗せ添加する孔隙形成剤と、を含む混合物を形成し、ここで、孔隙形成剤の上乗せ添加は、
式:[孔隙形成剤重量/(主要相材料重量+二次相材料重量+結合剤重量)]×100
に従って計算され、
前記混合物を押出成形して壁マトリクスを有するセル体を形成し、
前記セル体を加熱してゼオライト系ハニカム体を生成する、
各工程を有してなり、
前記主要相材料が、前記ゼオライト系ハニカム体の20〜80重量%を構成することを特徴とする方法。 - ゼオライト系ハニカム体の製造方法であって、
ゼオライト材料を含むスラリー混合物を形成し、
前記スラリー混合物を噴霧乾燥してゼオライトの凝集体を形成し、
前記ゼオライトの凝集体、永久結合剤、および孔隙形成剤を含むバッチ配合物を形成し、
前記バッチ配合物を押出成形して、前記均質に分散されたゼオライト材料を有する壁マトリクスを備えたハニカム体を形成し、
前記ハニカム体を加熱して前記孔隙形成剤を除去し、前記壁に、1μmを超えるメジアン孔隙径および25%を超える孔隙率を生成する、
各工程を有してなり、
前記ゼオライト材料が、ゼオライト系ハニカム体の20〜80重量%を構成することを特徴とする方法。 - 本体を通るチャネルを画成する壁マトリクスを備えた、ゼオライト系ハニカム体フィルタであって、
前記チャネルの少なくとも一部が、一方の端のみで塞栓され、前記本体が、
5〜300の範囲のSiO2のAl2O3に対するモル比を有する1つ以上のゼオライト材料からなる主要相材料と、
少なくとも10×10-7/℃の熱膨張率を有する1つ以上の二次相材料と、
永久結合剤と、
を備え、
前記ハニカム体の壁が、水銀圧入で測定して、少なくとも1μmのメジアン孔隙径、30〜70%の孔隙率、および0〜±15x10-7/℃の範囲の平均熱膨張率を示し、
前記主要相材料が、該ゼオライト系ハニカム体フィルタの20〜80重量%を構成することを特徴とするゼオライト系ハニカム体フィルタ。
