技术领域
本发明涉及硬质聚氨酯泡沫调配物和由其制成的硬质聚氨酯泡沫。
背景技术
聚氨酯泡沫在如冰箱等器具中广泛用作绝热材料,或者在建筑业中用作屋顶和墙壁的绝缘物。通常,这些泡沫是闭孔硬质泡沫,其在泡孔内含有低电导率气体,如烃(HC)。聚氨酯绝缘泡沫可以通过多种方法生产,包含高压喷涂、低压发泡、现浇模制技术以及自由起发和受约束的起发板生产。
通过添加所谓的促进泡孔成核的成核剂,可以增强泡孔细度,从而改善泡沫的绝缘性质。全氟化烃是广泛用于生产聚氨酯泡沫的成核剂。然而,就其全球变暖潜势(GWP)而言,可商购的全氟化碳(PFC)成核剂具有缺点。根据美国环境保护署(EPA)的报告(《全球人为产生的非CO2温室气体排放量:1990-2020》,2006年6月修订),PFC(例如,可从3M公司获得的PF-5056)被视为高GWP气体。
由于这些环境法规,仍然需要其中添加剂不具有GWP或具有比PFC低的GWP的聚氨酯泡沫,其在不损害聚氨酯泡沫的机械性质和阻燃性质的情况下,显示出绝热性质上的改善。
发明内容
本发明提供了一种新颖的硬质聚氨酯泡沫调配物,其包含与特定的多元醇、多异氰酸酯、发泡剂、非有机硅有机表面活性剂和催化剂组合的环状硅氧烷。所述硬质聚氨酯泡沫调配物可改善由其制成的硬质聚氨酯泡沫的绝热性能,而不会不利地影响所述聚氨酯泡沫的机械性质和阻燃性质。

具体实施方式
如本文所使用的,“聚氨酯泡沫”还包含聚异氰脲酸酯泡沫、氨基甲酸酯改性的聚异氰脲酸酯泡沫、聚氨酯-聚脲泡沫和聚异氰脲酸酯-聚氨酯-聚脲泡沫。“硬质聚氨酯泡沫”通常是根据ASTM D6226-15测定的具有小于30%的开孔含量的闭孔聚氨酯泡沫。硬质聚氨酯泡沫塑料通常在室温(20-25℃)下显示出根据ASTM D 1621-16测得的等于或高于80kPa的抗压强度。
本发明的硬质聚氨酯泡沫调配物包括一种或多种聚酯多元醇。如本文所使用的,术语“聚酯多元醇”是指在其主链中具有酯官能度的多元醇。通常,可用于本发明的聚酯多元醇的平均官能度(异氰酸酯反应性基团/分子的平均数目)可以为2.0或更多、2.5或更多或甚至3.0或更多,并且同时为4.5或更少、4.0或更少或甚至3.5或更少。优选的聚酯多元醇是芳香族聚酯多元醇。如本文所使用的,“芳香族”是指具有至少一个交替的单键和双键的共轭环的有机化合物。

本发明的硬质聚氨酯泡沫调配物可以任选地包括一种或多种聚醚多元醇。聚醚多元醇可用于平衡发泡过程中的流变动力学性质,以及在施加后所得泡沫的物理性质。聚醚多元醇的官能度可以为每分子至少2个、3到8个或4到6个活性氢原子。聚醚多元醇的羟基数可以在200到850mg KOH/g、300到800mg KOH/g或400到750mg KOH/g的范围内。聚醚多元醇可以是芳香族或脂肪族的。聚醚多元醇可以通过任何已知的方法生产。通常,聚醚多元醇是通过引发剂与一种或多种环氧烷烃(如环氧乙烷、环氧丙烷、环氧丁烷或其组合)同时或依次反应形成的,从而形成无规和/或嵌段共聚物。合适的引发剂可以包含例如水、多元醇;线性和环状胺化合物或其组合。有利地,芳香族引发的聚醚多元醇是酚/甲醛/链烷醇胺树脂(通常被称为“曼尼希(Mannich)”多元醇)的环氧烷加成物,包含如壬基酚、甲醛和二乙醇胺的烷氧基化衍生物。另外,通常使用引发剂的其它烷氧基化物,如甘油、蔗糖、乙二胺及其混合物。按泡沫调配物的总重量计,聚醚多元醇通常以零到30重量%、5重量%到25重量%或15重量%到20重量%的量存在。

泡沫调配物中的多异氰酸酯的存在量可以提供大于100(例如,110或更大、120或更大、130或更大、140或更大、150或更大、160或更大、180或更大或甚至200或更大,并且同时为500或更小、475或更小、450或更小或甚至425或更小)的异氰酸酯指数。异氰酸酯指数的计算方法是:调配物中异氰酸酯基团的数目除以异氰酸酯反应性氢原子(包含异氰酸酯反应性发泡剂(如水)所含的氢原子)的数目并乘以100。
本发明的硬质聚氨酯泡沫调配物包括一种或多种用作成核剂的环状硅氧烷。环状硅氧烷的使用不会不利地影响由其制得的泡沫的开孔含量,并且可以减小泡沫的泡孔大小。环状硅氧烷可以具有式(I)的结构,
其中n为3到6,R1和R2各自独立地为-H、-CH3、-CH2-CH3、-CH=CH2、-CH2-CH2-CF3。优选地,R1和R2各自独立地为-CH3。

本发明的硬质聚氨酯泡沫调配物还包括一种或多种非有机硅有机表面活性剂,优选地,非有机硅聚醚表面活性剂,其可以用作稳定发泡剂的表面活性剂。非有机硅有机表面活性剂可以是在嵌段共聚物形态中具有氧化乙烯单元和具有至少4个碳的氧化烯单元(优选地,氧化丁烯单元)的聚醚。聚醚的羟基当量可以在100到250、120到200或150到175的范围内。聚醚可以具有2到7的标称羟基官能度。按氧化乙烯单元和氧化烯单元的组合重量计,聚醚可以包括10重量%到90重量%和10重量%到90重量%的具有至少4个碳的氧化烯单元。优选地,氧化乙烯单元与氧化烯单元的重量比可以为0.4到2、0.8到1.9、1.2到1.8或1.5到1.75。聚醚可以基本上不含氧化丙烯单元。非有机硅有机表面活性剂可以是聚氧乙烯-聚氧丁烯嵌段共聚物,例如,如美国专利第5,600,019号中所述。
可用于本发明的优选的非有机硅有机表面活性剂是聚(环氧乙烷-环氧丁烷-环氧乙烷)三嵌段共聚物。按三嵌段共聚物的重量计,聚(环氧乙烷-环氧丁烷-环氧乙烷)三嵌段共聚物包括的环氧乙烷单元的量可以为10重量%到90重量%、20重量%到80重量%或30重量%到70重量%。在一些实施例中,非有机硅有机表面活性剂是具有62.3重量%的环氧乙烷单元和3400g/eq的羟基当量的聚(环氧乙烷-环氧丁烷-环氧乙烷)三嵌段共聚物。
如使用尺寸排阻色谱法和聚苯乙烯标准,根据ASTM D6579-11所测量的,可用于本发明的非有机硅有机表面活性剂的重均分子量为750到15,000克每摩尔(g/mo1)、1,000到12,000g/mol或2,000到10,000g/mol。
用于本发明的非有机硅有机表面活性剂以足以稳定发泡剂的量使用,例如,按泡沫调配物的总重量计,所述量通常为0.2重量%到2重量%、0.3重量%到1.75重量%、0.4重量%到1.2重量%或0.5重量%到0.75重量%。环状硅氧烷与非有机硅有机表面活性剂的重量比可以小于6,例如,5或更小、4或更小、3或更小或甚至2.5或更小。
本发明的硬质聚氨酯泡沫调配物进一步包括一种或多种催化剂,包含例如三聚催化剂、叔胺催化剂、有机金属催化剂及其混合物。三聚催化剂可以是本领域技术人员已知的催化有机异氰酸酯化合物的三聚以形成异氰脲酸酯部分的任何催化剂。合适的三聚催化剂可以包含例如季铵盐,2,4,6-(N,N-二甲基氨基甲基)苯酚、六氢三嗪、N-2-羟基-5-壬基苯基甲基-N-甲基甘氨酸钠、羧酸(如辛酸钾和乙酸钾)及其混合物。市售的三聚催化剂可以包含来自赢创公司(Evonik Corporation)的商品名为DABCO TMR、DABCO K15和POLYCAT 46的催化剂。
叔胺催化剂可以用作平衡催化剂。叔胺催化剂包含含有至少一个叔氮原子并且能够催化羟基/异氰酸酯反应的任何有机化合物。合适的叔胺催化剂可以包含,例如,三亚乙基二胺、四甲基亚乙基二胺、1-甲基-4-二甲基氨基乙基哌嗪、N,N-二甲基环己胺、五甲基二亚乙基三胺、N-甲基吗啉、N-乙基吗啉、N,N-二甲基乙醇胺、2,4,6-三(二甲基氨基甲基)苯酚、双(2-二甲基氨基乙基)醚、N,N′,N-乙基吗啉及其混合物。合适的有机金属催化剂的实例包含铋、铅、锡、钛、铁、锑、铀、镉、钴、钍、铝、汞、锌、镍、铈、钼、钒、铜、锰、锆及其组合的化合物。在一些实施例中,使用催化剂的混合物。在另外的实施例中,两种三聚催化剂(如钾基催化剂)与叔胺催化剂的混合物用作生产聚异氰脲酸酯泡沫的催化剂。
选择催化剂的总量以提供期望的反应速率。按泡沫调配物的总重量计,催化剂的存在量可以为0.5重量%或更多、1重量%或更多或甚至2重量%或更多,并且同时为5重量%或更少、4重量%或更少或甚至3重量%或更少。
按泡沫调配物的总重量计,本发明的硬质聚氨酯泡沫调配物可以包括小于0.1重量%的一种或多种有机硅共聚物表面活性剂(小于0.08重量%、小于0.05重量%或甚至小于0.01重量%)。可用于本发明的有机硅共聚物表面活性剂可以包括一种或多种聚醚-聚硅氧烷共聚物。如本文所使用的,“聚醚”表示聚氧化烯基团。聚氧化烯基团通常可以包括氧化乙烯单元(-C2H4O-)、氧化丙烯单元(-C3H6O-)、氧化丁烯单元(-C4H8O-)或其组合。聚醚-聚硅氧烷共聚物可以是聚硅氧烷聚氧化烯亚烷基嵌段共聚物。在一些实施例中,泡沫调配物基本上不含有机硅共聚物表面活性剂(例如,小于0.05%或甚至小于0.01%的有机硅共聚物表面活性剂)。
本发明的硬质聚氨酯泡沫调配物可以任选地包括一种或多种阻燃剂。阻燃剂可以包含卤代或非卤代阻燃剂。有用的阻燃剂包含溴化类型、含磷类型、氧化锑、剥落石墨、三水合氧化铝及其组合。合适的溴化阻燃剂可以包含例如四溴邻苯二甲酸酯/醚二醇(如来自雅宝公司(Albemarle Corporation)的SAYTEXRB-79阻燃剂或来自朗盛公司(Lanxess AG)的PHT4-Diol阻燃剂)、四溴双酚A、溴化聚苯乙烯、溴化苯乙烯-丁二烯聚合物、溴化环氧树脂、溴化烷烃(如1-溴丙烷)、溴化聚合物(如来自朗盛公司的Emerald 3000聚合阻燃剂)或溴化丙烯酸单体或其聚合物;及其混合物。合适的含磷阻燃剂的实例包含各种次膦酸酯、磷酸盐和膦酸酯化合物,如二乙基次膦酸铝、三(2-氯丙基)磷酸酯、磷酸三乙酯、三(2-氯乙基)磷酸酯、三(1,3-二氯丙基)磷酸酯、甲基膦酸二甲酯、膦酸二乙酯、磷酸二铵、聚(间亚苯基甲基膦酸酯)、低聚乙基磷酸乙烯酯、间苯二酚双(磷酸二苯酯)、双酚A双(磷酸二苯酯)及其混合物。按泡沫调配物的总重量计,阻燃剂的存在量可以为1重量%至20重量%、2重量%到15重量%或3重量%到10重量%。
本发明的硬质聚氨酯泡沫调配物可以任选地包含一种或多种交联剂。可用于本发明的交联剂每分子可以具有至少三个异氰酸酯反应性基团,并且每个异氰酸酯反应性基团的当量小于400g/eq。合适的交联剂的实例包含二乙醇胺、单乙醇胺、三乙醇胺、单二或三(异丙醇)胺、甘油、三羟甲基丙烷、季戊四醇、山梨糖醇及其混合物。按泡沫调配物的总重量计,交联剂的存在量可以为零到2重量%、0.05重量%到0.75重量%或0.1重量%到0.5重量%。
本发明的硬质聚氨酯泡沫调配物可以任选地包含一种或多种线性硅氧烷和/或硅烷。合适的线性硅氧烷可以包含例如八甲基三硅氧烷、六甲基二硅氧烷、二甲氧基二甲基硅烷、十六烷基三甲氧基硅烷、六甲基二硅氮烷、三甲基硅烷及其混合物。按泡沫调配物的总重量计,线性硅氧烷和/或硅烷可以以零到3重量%、0.1重量%到2.5重量%、0.5重量%到2重量%或1重量%到1.5重量%的组合量存在。
除上述组分外,本发明的泡沫调配物可以进一步包括其它添加剂中的任何一种或组合:着色剂、另外的表面活性剂、填料和颜料如二氧化钛、氧化铁、微球、三水合氧化铝、硅灰石、制备的玻璃纤维(滴落的或连续的)、聚酯纤维和其它聚合物纤维及其组合。按泡沫调配物的重量计,这些添加剂可以以零到30重量%的组合量存在。
本发明的硬质聚氨酯泡沫由上述硬质聚氨酯泡沫调配物制备。通常,聚氨酯泡沫可以通过以下制备:在一定条件下将泡沫调配物的各种组分放在一起,使得一种或多种多元醇和一种或多种异氰酸酯发生反应,同时发泡剂使泡沫调配物膨胀。通常通过将反应性组分,即包括多异氰酸酯的多异氰酸酯组分(也被称为“A组分”或“A面”),以及通常包括聚酯多元醇的异氰酸酯反应性组分(也被称为“B组分”),非有机硅有机表面活性剂和上文定义的发泡剂以及任选的阻燃剂充分混合来制备这种聚氨酯泡沫。根据需要,可以包含另外的组分(也被称为“C组分”或“C面”),用于引入各种催化剂和其它任选的添加剂。可以将环状硅氧烷添加到异氰酸酯反应性组分中。这些组分可以以任何方便的方式混合在一起,例如通过使用出于此目的本领域中描述的任何混合设备,如喷雾设备、带有或不带有静态混合器的混合头或容器,以及然后将反应混合物喷涂或以其它方式沉积到基板上。硬质聚氨酯泡沫也可以以块料、模制品(包含例如管或绝热壁或船体结构)、喷涂泡沫、起泡泡沫或由其它材料(如硬质板、石膏板、塑料、纸张、金属或其组合)制成的层压或层压产品的形式生产。通常,聚氨酯泡沫可以通过不连续或连续工艺生产,包含通常被称为不连续板法(DCP)和连续层压的工艺,其中发泡反应和随后的固化在模具中或在输送机上进行。
所得的本发明的硬质聚氨酯泡沫可以具有每立方米24的80千克(kg/m3)、25到70kg/m3、26到60kg/m3、27到50kg/m3、28到40kg/m3或29到32kg/m3的密度,如根据ASTMD1622-14所测量的。如根据ASTM D6226-15所测量的,硬质聚氨酯泡沫可以具有小于30%、小于25%、小于20%、小于15%或甚至小于10%的开孔含量。
如根据ASTM C518-17所测量的,本发明的硬质聚氨酯泡沫可以显示出良好的导热性,如在25摄氏度(℃)下在15到25mW/m.K范围内(例如,22.5mW/m.K或更低、22.0mW/m.K或更低、21.8mW/m.K或更低或甚至21.7mW/m.K或更低)的k因子所示。与不添加环状硅氧烷的泡沫相比,本发明的硬质聚氨酯泡沫还可以具有相当的或更好的阻燃性。
本发明的硬质聚氨酯泡沫特别可用于绝热应用,如在冷却器、冰柜、冰箱、屋顶、墙壁和地板中。泡沫调配物也可以用于自由起发的应用中。
实例
现将在以下实例中描述本发明的一些实施例,其中除非另外说明,否则所有份数和百分比均以重量计。
可从英威达公司(INVISTA Corporation)获得的TERATE HT 5500聚酯多元醇是一种芳香族聚酯多元醇,其典型OH值为235mg KOH/gm,官能度为2,当量为239g/eq,在25℃下的粘度为3,500厘泊。
可从陶氏化学公司获得VORASURFTM 504表面活性剂是具有62.3%环氧乙烷单元(基于三嵌段聚合物的重量,按重量计)的聚环氧乙烷-环氧丁烷-聚环氧乙烷三嵌段聚合物,当量为3400g/eq,在25℃下的标称粘度为3300厘泊(VORASURF是陶氏化学公司的商标)。
可从西格玛奥德里奇公司(Sigma Aldrich)获得的三(2-氯异丙基)磷酸酯(TCPP)用作阻燃剂。
环戊烷和异戊烷均用作发泡剂。
PAPI 580N PMDI(可从陶氏化学公司获得)是一种聚合的亚甲基二苯基二异氰酸酯(PMDI),平均分子量约为375g/mol,官能度约为2.7,异氰酸酯当量约为136.5g/eq,NCO含量约为30.8%,在25℃下的粘度为700厘泊。
可从赢创公司获得的Polycat 36催化剂是叔胺催化剂,并用作平衡催化剂。
可从赢创公司获得的DABCO K15催化剂是含辛酸钾的二甘醇(具有约15%辛酸钾),并用作三聚催化剂。
可从赢创公司获得的Polycat 46是含乙酸钾的乙二醇(具有约15%乙酸钾),并用作三聚催化剂。
可从陶氏化学公司获得的XIAMETERTM PMX-0244环四硅氧烷是八甲基环四硅氧烷(D4)(XIAMETER是陶氏化学公司的商标)。
可从陶氏化学公司获得的XIAMETER PMX-0245环戊硅氧烷是十甲基环五硅氧烷(D5)。
可从陶氏化学公司获得的XIAMETER PMX-0246环六硅氧烷是十二甲基环六硅氧烷(D6)。
可从3M公司获得的PF-5056是全氟烷烃。
在实例中使用以下标准分析设备和方法。
根据ASTM D7487-18测量泡沫调配物的乳化时间和胶凝时间。
根据ASTM D1622-14测量泡沫的密度。
根据ASTM C518-17测量25℃下的泡沫的热导率性质,并报告为k因子。
根据ASTM D6226-15测量泡沫的开孔含量。
根据ASTM D 1621-16测量25℃下的抗压强度。
比较实例(Comp Ex)A没有成核剂的调配物
泡沫调配物的“A”面组合物由聚合的亚甲基二苯基二异氰酸酯(PMDI)组成。通过将表1中所述的成分和浓度混合在一起,制备泡沫调配物的“B”面组合物。表1中描述了“A”面、“B”面和“C”面的组成和相对重量。
使用高速气动混合器以2,000转/分钟(rpm)在塑料容器中将241.8重量份的A面组合物与106.2重量份的B面组合物混合10秒。将C面组合物添加到塑料容器中的所得混合物的中心,混合10秒,然后倒入纸板箱中。然后使所得的泡沫调配物凝固24小时,在此期间所述调配物发泡并凝固。发泡和所得的泡沫具有表2中列出的特性。
比较实例B具有全氟烷烃的调配物
按照与比较实例A相同的方法制备比较实例B的聚异氰脲酸酯泡沫,不同之处在于,将每一百份调配物1份全氟烷烃(PF 5056)添加到B面组合物中。
实例(Ex)1-8
根据与比较实例A相同的程序制备聚氨酯(PU)泡沫,并根据表1给出的调配物在泡沫调配物的B面组合物中添加指定量的环状硅氧烷添加剂。
根据上述测试方法测量上述制备的泡沫的物理性质,结果在表2中给出。

如表2所示,与比较实例A相比,本发明的泡沫的k因子降低了至少4%。此外,与比较实例A相比,本发明的泡沫表现出相当的抗压强度。在塌陷的应变泡沫(通常<应变的10%)下测量抗压强度。相反,与比较实例A相比,在泡沫中添加3.7%的环状硅氧烷会导致更高的k因子和降低的抗压强度(比较实例C-E)。此外,与PF-5056全氟烷烃成核剂(比较实例B)不同,环状硅氧烷具有较低的全球变暖潜势(GWP)。
表2泡沫的物理性质
1基于调配物总重量的重量百分比;2与比较实例A相比k因子的改善;3通过对同一泡沫样品在不同位置拍摄的2到3张显微照片中的约20-25个泡孔进行平均来确定泡孔的大小。
泡沫的防火性质在表3中给出。如表3所示,本发明的泡沫表现出相当的或甚至改善的耐火性,如质量损失百分比和总放热值所示。

Claims (11)
1.一种硬质聚氨酯泡沫调配物,其包括:
聚酯多元醇,所述聚酯多元醇的羟基数为150到600mg KOH/g,并且官能度至少为2;
发泡剂,所述发泡剂包括水和辅助发泡剂;
非有机硅有机表面活性剂;
按所述泡沫调配物的总重量计,大于0.1重量%到小于3.7重量%的环状硅氧烷;
催化剂,和任选的阻燃剂;以及
多异氰酸酯;
其中异氰酸酯指数在100到500的范围内。
2.根据权利要求1所述的泡沫调配物,其中所述环状硅氧烷选自由以下组成的组:六甲基环三硅氧烷、八甲基环四硅氧烷、十甲基环五硅氧烷和十二甲基环六硅氧烷。
3.根据权利要求1所述的泡沫调配物,其中按氧化乙烯单元和氧化烯单元的组合重量计,所述非有机硅有机表面活性剂是具有10重量%到90重量%的氧化乙烯单元和10重量%到90重量%的具有至少4个碳的氧化烯单元的聚醚。
4.根据权利要求1所述的泡沫调配物,其中所述非有机硅有机表面活性剂是聚(环氧乙烷-环氧丁烷-环氧乙烷)三嵌段共聚物。
5.根据权利要求1所述的泡沫调配物,其中所述辅助发泡剂选自由以下组成的组:戊烷异构体、2,2-二甲基丁烷、氢氟烃和氢氟烯烃。
6.根据权利要求1所述的泡沫调配物,其中按所述泡沫调配物的总重量计,所述环状硅氧烷的存在量为0.2重量%到2重量%,并且按所述泡沫调配物的重量计,所述辅助发泡剂的存在量为3重量%到6重量%。
7.根据权利要求1所述的泡沫调配物,其中所述环状硅氧烷与所述非有机硅有机表面活性剂的重量比小于6。
8.根据权利要求1所述的泡沫调配物,按所述泡沫调配物的总重量计,所述泡沫调配物进一步包括小于0.1重量%的有机硅共聚物表面活性剂。
9.一种由根据权利要求1所述的泡沫调配物形成的硬质聚氨酯泡沫。
10.根据权利要求9所述的硬质聚氨酯泡沫,其密度为24kg/m3到80kg/m3。
11.一种形成硬质聚氨酯泡沫的方法,所述方法包括提供据权利要求1所述的泡沫调配物。
